If the hard disk is almost full then a good troubleshooting step would be to clone the operating system onto a larger hard drive.  If there is no room for the pagefile then you will likely encounter serious operating system issues, which may or may not corrupt the operating system.  This is something if, on a production server, you will want to fix asap.  If the issue persists on a new hard drive, then reinstall the operating system.  If the issue does not persist then see if a reformat and reinstall on the original hard drive allows it to be OK.  

As for finding out why 6.32 G is not enough, it is important to look at the results of a df –l command in terminal and use that as your actual counter for the hard drive space.  If you have a lot of memory in the system, then the swap file could easily get to a very large state, especially on Intel systems.  For example, I have a 13.7 Gig VM file on my system now.  That can be found in Activity Monitor under the system memory tab.  I’ve noticed that the size of the file increases dramatically if you encrypt your swap file using the “Secure Virtual Memory” feature in the Security System Preferences, so you might want to try that.
 
Either way, if your hard drive is that close to being full you should upgrade it.

I Contacted Apple who advised to switch the problem HD into another server in which I did.
The server that I put the HD in developed the same problem, and the one I took it out of worked just fine. So that leaves me to believe it is a software issue as Apple suggested may have been. To continue support with apple will cost me a arm and leg so I will through out here what I have discovered before I go back to them.

I started to monitor the server with the Activity Monitor and noticed that under "Disk Activity" that the Data out constantly climbs until it reached 148.11 GB and then I got the Startup disk almost full.

What is this Data out?

I used What Size that was nice as I could see more than I could before.
I Have a Cap of 152G, Used 6.32G, and have 146G available. This seems a far cry from disk full.
I assume my only option at this point will be to shut down and a trip to the shop?

I just started getting warning messages that the startup disk is

Where and what can I do to resolve this. It is slowing down the
