Has anyone run into a problem with rebuilding a software RAID mirror

that says "unrecognized file system" when attempting to add a new disk
to the RAID.

Was this RAID, perchance, originally created in Panther?

No, it wasn't. It was created using the method of creating a mirror with one part missing, in order to mirror a server boot drive. (More or less what is detailed here: http://www.afp548.com/article.php?story=20040827122302975)

I've done this before (in Tiger) and not had a problem.

This appears to be a bug many people (myself included) are seeing. Supposedly booting off the OS X install CD and using Disk Utility from there to rebuild the mirror works, but I haven't tried such.

Sounds like both you and the OP was trying to manipulate the boot drive (not necessarily volume) that contained the RAID. To prevent issues Disk Utility apparently won't let you manipulate the drive since it could result in changing the partition scheme and drivers underneath you. You need to be booted off another drive. (Not just volume.)

Actually, I wasn't working with the boot drive, but rather 2 other drives.

The RAID array I created was created when the machine was booted off another disk (the install DVD in my case). The rebuild should work, but I got a confirmation from Apple yesterday that this is a known bug in 10.5.

"This is a follow up to Bug ID# 5602555. After further investigation it has been determined that this is a known issue, which is currently being investigated by engineering. This issue has been filed in our bug database under the original Bug ID# 5581445. "
