I'll bite. Lack of expertise has never stopped me yet.
Assumption No.1: It's not a hardware problem, at least on the colormeter
side, since it replicates on multiple instruments.
Stab in The Dark No.1: How about dumping the software and its prefs?
OptiCal 3.5.1 is not the current version, that'd be V3.6, and upgrading
and building new pref's would seem to be simpler than all the fixes
you've tried so far. The current X-Rite driver is V1.0.1, but then that
hasn't changed in ages.
Stab in The Dark No.2: You said he had a DTP-92. Serial or USB? A
connection corruption is possible. If USB, are the meters plugged into
an overloaded USB hub. If serial, it could very well be a serial -> USB
device or driver issue.
Word of Advice No.1: Covering the DPT92 with Black Velvet isn't a good
idea. I tried that once and my office smelled like liquor for weeks.
