I've got a script that inserts a rather long URL into a message being constructed as an Apple mail.app message body. If it get's too long, the URL get's broken and wrapped to two lines.

how are you inserting the URL? if you put it in angle brackets <http://www.somewhere.net> and the message is format=flowed, mail clients are supposed to know to recombine the URLs that are line broken.. this is specified by an RFC, and works in most modern mail clients except Panther versions of Apple Mail.. if the recipients use Mail, you can't fix it at the sending end except perhaps by using HTML format
