Tim,
Understand, and that is not the problem... When I open keychain
and look at the certs, it continues to show the old email address on
the CAC, which I have confirmed it is not (it is the new address,
confirmed via PC)... Once I find a way to force Keychain to dump the
cache and find the correct email address in the cert, I can change
the email address in the accounts of Mail...

BTW, I have confirmed via PC that the card is valid and holds the
new address (email@hidden vs. email@hidden), and am using
10.4.4 and Keychain 3.3
If your mail application is still configured with your old email
address as the sender address, signing will fail (can't select a
certificate). The sender address should match the rfc822Name in the
certificate.
This is true in virtually all S/MIME clients except Outlook (but
only with SupressNameChecks enabled).
