Ah, pardon my ignorance, because that is what I was doing. I will try
this.
We have never experienced an apparent process limit like this, thus my
question.

How are you testing that? The resource limits are per-process, so
typing "ulimit -n" into Terminal won't tell you what the process has
set its own limit to. You can work that out (run GDB, attach to the
process, call getrlimit, look at the results), but it's not exactly
user accessible (-:
