Hi Jens,
As it turns out, that's exactly what the situation was. The server had a pre-cached gzipped copy that it was returning. I still don't know why we were seeing different amounts of data come through each time, and by different I mean lots of different data sizes, but by removing the gzipped copies and having the server just return the real PDF file, the issue has gone away completely.
Thanks so much for asking the right questions and noticing the right things to point us to the root cause!
