The build setting GCC_DEBUGGING_SYMBOLS=default (I had =full before,
just to be sure for debugging) brings the .o files down to 3 % and
the total project directory down to 20 % for a typical project. Now
I'm in the same range as Sketch.

For one of my projects (Mac OS X 10.4.6, Xcode 2.3), the o file
sizes vary between 1028 and 181576 bytes, the majority falling in
the 20-50 kB range.
So I guess what you're seeing may be influenced by your build
settings.
Try building one of the developer examples to see whether the
behavior changes from what you see in your own projects. If so, you
ought to be able to find the settings that differ in your projects.
As an example I've compiled /Developer/Examples/AppKit/Sketch
(again, using Mac OS X 10.4.6, Xcode 2.3) and found most o file
sizes in <path to intermediate files>/Sketch.build/Development/
Sketch.build/Objects-normal/ppc to be between 1136 and 191192
bytes, with the majority falling into the 30-90 kB range.
