Edmund,
I see you are really frustrated and are wondering what keeps going
wrong.
My own experience with several Macs and various printers (including
Epsons, Canon CLCs, HP 5000s etc.) has shown remarkable stability. Even
with the Canon CLCs which are notorious for constantly shifting as long
as we follow the off-the-glass calibration/linearization routine the
results day in and day out are pretty constantly within an acceptable
range.
What I see from your description is that something is acting like a
moving target. As you are well aware a moving target is very difficult
to hit, (even with a shotgun). It is possible your monitor is shifting
about, though I doubt this is the culprit. If the monitor was shifting
that much you'd see it on screen. I suspect your printer is the problem
here.
Do you have one or two images you print periodically to check the
consistency of the system? If not once you get the system back to
performing acceptably take a couple of the test images available, add a
color bar to them and print them about once a week. Then you can see
which part of your system is moving about causing the trouble. If the
images look about the same on your monitor but the prints shift you'll
know where the problem is.

good standard test images available on their sites too.
