We aren't printing edge-to-edge.
The image we are trying to print is nowhere near the paper size -- there is at least a two inch gap on any side.
Take a look at Epson's own user guides for the custom page setup and marvel at the vagueness of the descriptions.
What margins do they recommend?
The image I need to print is 40" wide by 57" tall -- Epson checked my settings and could see nothing wrong with it.. but it wouldn't print.

We can print 44" wide as long as the image is landscape across the 44" width.
It's 40" wide portrait images that won't print.

I spoke to 3 people from UK tech support. They were all very vague about the Mac drivers.
And you forgot to confirm that you've never heard of images printing darker in Snow Leopard.
