Honestly, this is Epson voodoo rubbish.
You shouldn't need to set any margins on the custom page sizes! There aren't any margins stated if you RTF UK/European manuals and the Epson guys who went through the print setups yesterday didn't ask us to change them when we said they were set to zero.
We'd never bothered setting margins with rolls smaller than 44" and the printers have always done what we wanted.
However, on a positive note: We're printing again right now!
What I did was check the Mac over and found that it had drivers from the previous use of an R1900 on it. I removed every trace of Epson software from the Mac Pro and then reinstalled the latest Epson driver -- in this case v8.65. I then made a new custom page size from scratch.
With the custom page size set to 111.7mm x 1600mm and all the margins set to 0 (NO LESS!) the images are printing out.
The colours are still slightly different from the smaller versions sent from the previous setup of 10.5/CS4, but I'll try and deal with that later.
I did manage to screw up the first print by accidentally head butting the left hand ink drawer as I reached around the back of the 9900 to move an ethernet cable. The ink bay depressurised and the head put an inch-deep lighter band across 3/4 of the 44" page width.
But, after two days of dicking around without getting a single usable print out it made me laugh :)
We've run a tightly controlled pre-press proofing operation here since the days of film and Cromalins. Our secret? From the days of Unix on Sun Sparc with Hyphen and Highwater RIPs to our current setup of 64 bit Windows 7 with GMG ColorProof 5.2 -- keep Macs and Epson print drivers out of the production chain :)
